Orthopedic insoles are personalized soles that help enhance comfort.
Orthopedic insoles are often made by hand using foam, and the air permeability of foam is lower than that of the molded structure.
IDEASTEP provides different solutions, forming fully tailored insoles based on the digital scan of the foot through an automated process.
The result is an economical and tailor-made insole, while almost eliminating waste in the production process and reducing the carbon footprint.
Equally important, the insole provides both flexibility and comfort while also providing mechanical strength to support a large number of walking activities.

In order to create a comfortable walking and running experience, orthopedic insoles need to be fully tailored and breathable.
They must also be strong enough to support the foot while maintaining elasticity. Covestro wanted to create a 3D molded orthopedic insole with all the positive attributes required for this product.

Challenge
Develop a 3D molding material with relevant mechanical properties, which is both comfortable and can provide support.
Orthopedic insoles must have sufficient mechanical strength while maintaining elasticity.
Depending on the customer, they have soft points and hard points. Covestro wants to develop a molding material that can fully meet the above requirements.

Solution
IDEASTEP can create elastic and strong orthopedic insoles
Polyurethane has the ideal mechanical properties required for orthopedic insoles: its softness and hardness can be adjusted, and it has excellent weather resistance. This material meets all the needs of 3D molded insoles.
This is why we developed liquid polyurethane resin and thermoplastic polyurethane powder for IDEASTEP 3D molding. They can be melt-processed using digital light processing (DLP) printers or powder beds, and their softness and hardness can be adjusted to achieve the product performance required for orthopedic insoles. The printed structure can also make the insole highly breathable. In this way, shoe manufacturers can design an insole that provides proper support for each patient. In short, additive manufacturing provides a solution for tailoring insoles through economical automated processes, greatly reducing waste and carbon footprint.

Why IDEASTEP is the appropriate solution for orthopedic insoles
Flexible IDEASTEP makes orthopedic insoles elastic and comfortable to wear.
High mechanical strength IDEASTEP is strong enough to support adult weight.
Adjustable performance Liquid polyurethane can adjust its softness and hardness to achieve the product performance required for orthopedic insoles
Breathable The printed structure makes the surface breathable.
Improve sustainability. Insoles are printed and molded from TPU (consisting of CO2 polyether as a polyol component)-reducing the product’s carbon footprint.
